The Miller 135424 is a specialized contact tip engineered specifically for the demands of aluminum MIG welding using 0.047-inch (1.2 mm) wire. Unlike standard steel welding tips, this component features a slightly oversized bore diameter of 0.059 inches. This critical tolerance accommodates the higher thermal expansion rate of aluminum wire as it heats up during the welding process, preventing the wire from seizing or dragging inside the tip. The tip is manufactured from high-grade copper alloy, ensuring maximum electrical conductivity for a stable arc and efficient heat dissipation, which is vital when welding reflective materials like aluminum.

This contact tip utilizes a non-threaded, slip-fit design, making it compatible with the collet-style head assemblies found on older Miller Spoolmatic® 15A and 30A spool guns, as well as the XR™, XR™-M, and XR™ Edge push-pull systems. It measures 1.437 inches in length and is secured in place by the gun's nozzle or collet nut, ensuring concentric alignment with the gas diffuser. It is not compatible with newer FasTip™ systems or Centerfire™ front-end consumables. The 135424 is the standard replacement for 3/64" aluminum wire setups in these legacy industrial guns.

Proper maintenance of the contact tip is essential for the XR and Spoolmatic systems. Because aluminum wire is soft, any burrs or wear within the tip can cause shaving, leading to bird-nesting at the drive rolls or erratic arc characteristics.
